Yes. If they're stored on the hard drive or internal memory, you can move them using any compatible USB memory stick. You will have to format the USB drive in order to use it, but afterward the Xbox will treat it as normal storage and will allow you to copy to and from the USB drive.

You will be able to recover the keys, but you will not need 3 packages. Depending on whether or not you need the QSBs, you might need to order two extra sets of those, but otherwise you'll be able to do all 3 with one set.

It's a mixture. Yes, there's internal storage that contains system files, but some files (data like avatars) are also stored on system storage, like a memory unit or hard drive. When a new update is released, the internal storage is overwritten where applicable, removing any need for significant amounts of space.

You will not to do anything special for the system to work after a hard drive install. Everything will work just as it did before.

Yes, it can be copied. You'll need software that can read the disc drive, but that's rather simple. (XTAF GUI, Buffalo, lots of others.) The file structure is very basic. You'll just need to know the TitleID and get the right DLC folder. Finding info on the folder names and such should be pretty simple with Google's help.

Let us know if you need more guidance than that.

You need a programmer soldered to the motherboard to reflash the TSOP. If you don't have one, you'll need to either buy one or ship it off to someone who has one.

It's been too long since I've flashed a console so my memory is failing is this regard, but I believe the issue is caused by the wrong SMC. Basically, after you flashed the console, if you didn't unplug it from the wall, some of the code that was in the NAND previously can still be used. If you've flashed an image with some bad parts, it might not show initially because the console will still be using it from the previous image. When you unplugged the console, the console was cleared and had to load from the NAND again, causing it to fail to boot.

tl;dr: you flashed an incorrect image to your console and will need to hook up a programmer to fix it.

Likely just a bad flash. I have had that happen several times. The image you've built might be bad, so prepare to reflash a few times to test it out. I believe if you use your old NAND dump, the options should be automatically filled correctly with GUI image builders like J-Runner.
